How to plan a 500 km EV road trip

A 500 km day is the most common first “real” EV highway trip in India — long enough to need DC, short enough that a 45–60 kWh pack can still do it with one or two stops if you start full.

What 500 km actually demands

At 160 Wh/km, 500 km is about 80 kWh of road energy. A 40 kWh usable pack cannot do that without charging; a 60 kWh pack can if you start near 90% and accept one solid DC session. Brochure range of 400 km does not mean you have 400 km of highway at 105 km/h with AC.

On EV Grids, pick the vehicle preset, set start SOC to 90% if you can, keep reserve at 20%, and leave search threshold at 30% unless you are on ghats. Plan now on a corridor near 500 km — Hyderabad → Vijayawada, Bangalore → Chennai, or Delhi → Jaipur — rather than inventing a custom pair you have never driven.

Stop count is physics plus detour

The planner looks for DC when estimated SOC would fall through the search threshold, then checks you can still reach that site with reserve left. A 500 km NH65 run often needs one primary stop if the pack is large and charging is dense; a smaller hatch on a thinner corridor needs two. That is not a personality test — it is Wh/km × distance.

Always select a backup at each stop. On a 500 km day you still have enough battery to recover from one dark plaza. You do not have enough to recover from two.

What to override

If your last highway day was hotter or faster than the preset, raise Wh/km before you plan. Prefer lower-cost ranking if you care about ₹/kWh; Fastest if you only want high-kW guns. Neither mode reserves a stall.

Read the range and SOC guide, then open the planner with cities pre-filled from a corridor page. Compare the arrival % on the stop card with what your car actually showed when you get home — that calibration is the point of a 500 km shakedown.
